The BMS (battery management system) is what keeps a lithium pack safe. It cuts the power if a cell is over-charged or over-discharged, if the current gets too high or if there is a short circuit. Choose the wrong one and the pack either trips all the time or isn't protected at all. Here is how to pick the right one in four steps.
Step 1: Count the cells in series (the "S" number)
Every BMS is made for a set number of cells in series, written as 4S, 8S, 16S and so on. A LiFePO4 cell is 3.2 V nominal, so:
| 4S | 12.8 V - replaces a 12 V battery |
| 8S | 25.6 V - for 24 V inverters |
| 16S | 51.2 V - for 48 V inverters and many e-rickshaws |
| 20S | 64 V |
| 24S | 76.8 V |
Fixed boards (for example a 16S BMS) work only with that exact count. Smart BMS models often cover a range, such as 8S-20S or 8S-24S, and are set up for your pack in the app.
Check the chemistry too. Li-ion NMC cells are about 3.6-3.7 V nominal and charge to 4.2 V, while LiFePO4 charges to about 3.65 V per cell. An NMC BMS on a LiFePO4 pack (or the other way round) protects at the wrong voltages. Buy a board made for your chemistry, or a smart BMS where the cell type can be selected.
Step 2: Size the continuous current
The BMS must carry the highest steady current your load draws, with some margin. For an inverter:
Current (A) = inverter power (W) / battery voltage (V) / 0.9
- A 5,000 W inverter on a 51.2 V pack: 5000 / 51.2 / 0.9 = about 109 A, so choose a 150 A BMS.
- A 3,000 W inverter on a 25.6 V pack: 3000 / 25.6 / 0.9 = about 130 A, so choose 150 A or 200 A.
Motors and inverters pull a short surge at start-up, so don't pick a BMS that runs right at its limit. For an e-rickshaw or e-scooty, use the controller's maximum current rating.
Step 3: Standard, semi-smart or smart?
- Standard BMS (protection board): fixed settings, no app. Reliable and low-cost for simple packs where you don't need to see what each cell is doing.
- Semi-smart BMS: a middle ground with fewer monitoring features than a full smart BMS.
- Smart BMS: shows every cell voltage, temperature and current in a phone app over Bluetooth, and lets you adjust the protection settings. Much easier to find a weak cell or a loose wire.
- ESS BMS: made for inverter battery racks (energy storage systems).
For an inverter or solar battery that you will live with for years, a smart BMS is worth the extra cost.
Step 4: Decide how much balancing you need
Cells drift apart over time: one reaches full charge before the others and the BMS stops charging, so the whole pack loses usable capacity. Balancing evens them out.
- Passive balancing burns off a little energy from the highest cells. It is slow - typically well under 0.1 A.
- Active balancing moves energy from high cells to low cells. JK smart BMS models balance at 0.6 A, and some at 1 A or 2 A.
Large packs (200 Ah and up) or packs built from used or mixed cells benefit from higher balance current. You can also add a separate active balancer to a pack that already has a BMS.
Above 100 V: high-voltage systems
Stacks above about 100 V (commercial storage, some EVs) use a master BMS (BCU) that controls one slave module per battery block, rather than a single board. This is specialist work - talk to us before buying.
Installation tips
- Use cells of the same capacity and grade, and top-balance them before building the pack.
- Connect the balance wires in the exact order shown in the manual, and check each wire's voltage with a meter before plugging it in. A wrong sequence can destroy the BMS.
- Use cables and lugs rated for the BMS current, and tighten every busbar properly.
- Fit a fuse or DC breaker between the pack and the load.
